The mold has to be about 1/8' - 3/16" smaller to account for the thickness of the finished product. Using the existing fenders will result in a larger fender if molding on the outside of the old fender or smaller if molded from the inside of the existing fender. You'll find it cheaper to buy ready made fenders if available. Otherwise, you'll have to take the existing fenders, create a mold from the inside surface, then make the new fenders from the created mold.
